The Process Engineer supports and improves manufacturing operations within a plastics extrusion environment. This role focuses on optimizing extrusion processes, troubleshooting equipment performance, improving material flow, and driving continuous improvement to enhance product quality, throughput, and efficiency. The engineer works closely with production, maintenance, quality, and engineering teams to ensure stable, reliable, and safe extrusion operations.
Key Responsibilities
Extrusion Process Optimization
Develop, monitor, and optimize extrusion process parameters to improve product quality, reduce scrap, and maximize output.
Conduct trials to validate new materials, tooling, and process changes.
Analyze process data to identify trends, inefficiencies, and opportunities for improvement.
Implement Lean and Six Sigma methods to reduce variability and streamline workflows.
Production & Technical Support
Provide hands‑on support to troubleshoot extrusion issues such as melt temperature variation, die build‑up, dimensional inconsistencies, line instability, and material degradation.
Collaborate with operators and supervisors to ensure standard operating conditions are followed.
Develop and update standard work instructions, process sheets, and setup documentation.
Equipment, Tooling & Technology
Support die design, calibration tooling, and downstream equipment improvements.
Assist in specifying and commissioning new extrusion lines, feeders, blenders, pelletizers, cooling tanks, pullers, winders, or profile handling systems.
Partner with Maintenance to improve uptime, reliability, and preventive maintenance strategies.
Use Lean and Six Sigma methodologies for Continuous Improvement, lead Kaizen event for quick improvement gains.
Quality & Compliance
Work with the Quality team to ensure products meet dimensional, physical, and visual specifications.
Utilize SPC, DOE, FMEA, and root cause analysis to investigate and resolve quality issues.
Maintain accurate records for process trials, capability studies, and documentation for audits.
Safety & Environmental Stewardship
Promote safe operating practices and ensure processes comply with OSHA and environmental standards.
Support hazard assessments and implement engineering controls to reduce risks in high‑temperature and high‑pressure extrusion environments.
Required Qualifications
Bachelor’s degree in Mechanical Engineering, Chemical Engineering, Plastics Engineering, or related field.
2+ years of experience in plastics extrusion (profile, pipe, tubing, compounding, or cable extrusion).
Strong understanding of polymer rheology, melt flow, material handling, and thermo‑mechanical properties.
Experience with extrusion equipment (single‑screw or twin‑screw), calibration tooling, and downstream systems.
Proficiency with data analysis, SPC, and root cause problem‑solving.
Has deployed real-time or near real-time process data visualizations (dashboards) and OEE reporting.
Has participated in a team that digitized and improved a manufacturing process as part of an Industry 4.0 initiative
Deep knowledge of multi-relational database design, especially applied to time-based implementations, e.g., OSI PI with asset framework.
Experienced querying data historians (e.g. OSI PI, Canary) and databases (e.g. SQL)
Skilled in developing data visualizations using Power BI or Grafana
Knowledgeable in digital twin implementations and process simulation.
Preferred Qualifications
Experience with specific extrusion processes such as profile extrusion, sheet extrusion, or compounding.
Familiarity with PLCs, automation, gravimetric feeders, and melt pumps.
Lean Six Sigma certification (Green Belt or higher).
Experience with ERP and manufacturing execution systems (MES/OEE).
Project management experience in a production environment.
